Sounds like it working electrically but they fail due to dirt etc mixing with oil and causing a 'cutting paste' that wears the shaft... very difficult thing to test really.

If anyone needs this switch / sender I appear to have ordered the wrong one for mine and have a VR/Aircon black 2-pin sender available

Nah, I'm trying to cut down :lol: It would be interesting to see how you get on, didn;t you get the pump blasted when you changed the engine - you don't think that damaged it do you? Mines rusty as fook but still seems silent and working ok, good to know if you can change a bearing tho?

Worth also noting the 1/2 Inch drive Halfords spline bits donn't fit into the G60 head, I used a sealey bit to undo but it felt a bit loose so borrowed Snap-On to torque the new bolts up with (much better fit)

It depends how you drive but the G60 and VR6 can be superb in standard form for MPG compared with the 16V and the extra performance they have. I've never managed to get more than 30 out of a valver whilst driving normally... I have seen both G60's and VR's deliver over 35 MPG on long runs with a mixture of driving - Yan's G60 returned nearly 40MPG on the way back from Stonor park yesterday and altho he was running in the new apex seals on the charger, we were still making progress at 80MPH and also sat in traffic a couple of times (which is something that usually pulls the G60's MPG figured down and the charger is run off the crank.) They are light cars compared with new ones so It's all about having a 15 year old engine thats serviced and setup well, all sensors working and running clean and efficiently with a good oil.

It could be the timing is too far out to begin with causing it to cut out but if the intermediate shaft is timed correctly and the rotor arm is pointing at the notch on the dizzy at TDC it should be near enough... Check for vac leaks and also check the ISV is working (should buzz with ignition on but engine not started) - if the ISV is not working then check the connections to this and also the switches on the throttle body are working and the cable is adjusted correctly.

Thats not right, the sender alone is £40 but you will need to give them the part number or make of the pump as the originals changed and so did the sender to reflect this. (old ones are Pierburg and new ones VDO IIRC) If it's VDO then Eurocarparts also do the senders

Yeah - does sound like the pump then as if you had a dead short in the lambda heating wires it would blow a 15 or 20 regardless I would think... Electric pumps will draw more current as they get old / tired - take it fuel filter is ok (not ancient)

Will be air in the system, i'd see how it goes over a few days, you might see the fluid level drop an inch or so as air works its way up.

Yep - buy new from VW, standard is fine unless you are charging it You may need to also buy the sender unit as well depending on chassis - the dealer will tell you if you need one. Lastly - are you sure it's the pump blowing fuses and not the lambda probe wiring mounted to the rear engine mount?

Yeah get the key copied, preferably the less worn of the 2 and get a genuine Key from VW. I'd get an ignition switch while your at it so you know it's good altho I think the starting issue is more likely to be engine related

vr6 start problem - ignition switch or starter motor??

Just the way it's got worse in the hot weather and the fact it's sometimes ok after 15 mins and also that your getting the 12v feed from the ignition switch to the plug down there... can't really be anything else unless you have a (very) bad connection somewhere on the battery circuit. Next time it happens and refuses to do anything, get a large breaker bar or pipe and hit the solenoid with it (hard) -
